Mr. Ralph McQuarrie, Conceptual Artist for the original trilogy, first visualized our heroes as they are pictured below. Note the combination Han / Luke character, and the fierce-looking Wookiee. Many changes would be made before they developed into the characters we know and love today, but some basic features remain, especially in the droids. 

Leia was done first beginning with a POTF2 Endor Leia, cutting and repositioning her legs. Her hair, clothes and boots are all sculpted on. 

Next was Han/Luke. Using a vintage Han, his blaster holster was dremmelled off, arms were repositioned, and new duds and hair were sculpted on. The cape is a regular piece of cloth dipped in white glue, folded during hardening, then painted. 

Threepio was next, but I can't remember who that is under all the sculpey! Basically, a regular figure was dremmelled down, then sculpted over and painted gold. 

Chewie was next, his base figure was a POTF2 Ponda Baba. The arms and legs were both cut off and extended for his height. A lot of sculpey was used for the body and an old blaster was customized as well. 

The last figure to be completed was Artoo. A POTF2 R4 figure was cut down, a new sculpey dome added, and the legs were re-done, the outside ones made thicker, the third leg cut down. The "arm" was a spare droid part, glued into his new dome.
